I slapped the stock one on there that had the little metal donut on it. It was the same size as this last crappy one and it was free. It sounds like it sealed ok, but we will see after a week.

It sounds like you might have fixed it while I was away, but when I had a non-stock, pieced together system on my last car, this (below, in bold) was what I had to do. Local independent parts place let me bring my parts into the back room, and find something that worked. You don't want gasket material covering part of the hole. If it doesn't cover the whole flange, on the other hand, you could be all set.

I would try one of the "generic" gaskets that are much larger than the flanges, but fit the bolt holes and the center hole.

The other possibility is that the bolts/nuts are not fully engaging and pulling the parts tight. I had that problem with an after market downpipe that had a thinner flange plate; they could not be tightened any further, but they were not tight enough. Washers fixed it.

I have tried many headers on my car and found out some are good and bad. What you are finding out is a out of round problem on the collector flange. Here is a pic of two headers from two manufacturers. You can guess which one leaked. If the hole is not round and inside of he gasket it wont seal.
I had to weld the hole on the collector flange and re machine it to work. It is a back up now.
