i forgot to take pictures before i took hher to the shop... i ground down just enough to have the sivler key spot to be the higest part of the gas cap... does that make sence? i will have it back on friday, i will try to remember to do that for you... :)

Well what I had been referring to in this thread as a generic Wal-Mart brand turns out to be this gas cap in a slightly different package. The company name is CST Inc. on the Wal-Mart one and the part number is 55040. I installed it yesterday, and sure enough it does fit and is the kind that needs to be locked with the key. Always being one to suggest one reads the instructions, well in this case if I had only followed my own advice and read the back of the package, I would have learned this. Feel like a dope now! Anyway, I have not had a chance to run the vehicle yet for long so hopefully there will not be any engine light issues.

So, at least in Canada, Wal-Mart sells a locking cap that fits and allows the fuel door to close and it was only $24.99 Canadian.

If you go through their online catalogue it will show all their parts that fit the HHR. Odd thing about the locking gas cap though, if you pick the 2.2 it does not bring up the part....only 2.4. I thought the gas cap was the same on both engines? Anyway I think some 2.2 owners here have used this cap and it worked.
