Diameter also affects airflow volume - which tells the computer how to react with timing, shifting, etc. This is where your problem lies.
I don't have a specific answer for you - but yours is the second "tale of woe" I have heard from HHR' owners trying to make their own intakes.
(BTW - the battery disconnect has nothing to do with it - you're doing it properly.)
