Wow, so many ideas. I'll have to wait until I actually have the locks in my hands to see how I want to approach it. If there is enough extra material on the lock shafts I could use a tap to thread the shafts also.

In my original idea, I didn't think of possibly having to remove the door panel. Doh! Obviously the epoxy would be a bad idea.

In rethinking... If you don't really use the door lock, what about my original idea, but just use a dab of silicone instead of epoxy? That would keep the skull head on, but would be easy to pop off if you need to remove the door panel.

I think cutting/gluing is a bad idea in general for tihs application. I could forsee the top coming off when bumped by your arm, or if pulled too briskly. Not to mention the unsightlyness of the glue/seam.

My method of drilling the knob shaft oversize and using silicone to affix it leaves everything looking perfect on the outside - and retains the structural integrity of the knob and head.

The seam would be behind the door panal, invisible unless the door is taken apart. It would just connect the stock rod with a standard threaded rod-one that accepts any door knob. For the skull to line up, one could always use a small lock nut at the bottom to adjust the height.
