102,000 miles on my '09, got cancer on left rear door and lower fender! No sign of any rust on inside. This is full blown cancer. I am p#¥#+d off! now nobody will want tha car.

Hate to say it, but you're in the heart of the "rust belt", and if memory serves me right...y'all had an awful winter up there.
It sounds like you're a victim of "Pennsylvania Fender Solvent" AKA road salt. There is a corrosion warranty on the HHR from the factory, so you might want to talk to your dealer about a "goodwill" repair, even though you're barely past 100k on the clock.

Bummer. All my lower doors are rusting. It started 4 months after I got the car, new. My first hhr didn't. It's obvious from looking that the assembly was different at the seams. GM's "goodwill" fix made the rust come back a month later and with a vengeance. I'd be very wary of any fix from a dealer.
