Could this uneven fit and finish contribute to noises from the wind while on the highway? I'm getting a weird harmonic when on the highway (or going decent on a side street) that sure sounds wind driven. My first guess would have been the noise coming from the windshield but now I'm not so sure

I guess I'll let the dealer have a crack at it before I make a decision on the HHR's future....pretty madding driving down the road with this noise....hope the dealer doesn't say that the bug deflector is the culprit as it made the noise before then

Very hard to detect what is causing the noise...what does the noise from the mirrors sound like?

You're likely going to have to take that deflector off to prove it, from previous experience with trying to get things like this attended to by dealers.
I'd not be surprised that panel positioning can make the difference, there were a number of TSBs on my previous vehicle to check for gaps and misalignments causing enough disturbance in the airflow to cause whistles or rumbling from turbulence. The check is to tape over the gaps and see if it makes any difference.

Goose, I remember seeing on here before that someone got rid of wind noise by replacing the factory wiper blades with aftermarket. You may want to try that if you have not already.

I think it is a fit-n-finish issue per car.
I have to agree with you on this. the fit of the hood to fenders is just fine on ours. This also goes for the fit of all the doors as well.
