Just took mine back Monday for that problem for the forth time. Well, upon pick up the service rep went over what they did. And good news......there is a TSB out for this problem now. They have to place foam around parts in order to keep them from hitting each other and making that noise. It was gone this morning when I went to work and it was 30 degrees. So maybe it's fixed for good now.

Drivers Side Clunking Noise

They Finally fixed mine a week and a half ago with Insulating around the Sway Bar Bushing, If I understood them correctly. This was after the fifth time taking it in. My Clunking Noise could be heard and felt under the Drivers Feet when ever you hit a bump in the Road, and it got worst in cold weather. It was there since day one but I could only hear it when I turned into my Driveway. After about 10 months it got bad enough for them to hear it and I took it in. 2 months later it's finally fixed.

I have had the noise for awhile...not the loud spring-like sound that the struts do when its cold..
its a light thumping noise thats heard at low speeds, and when going over bumps or cracks in the road.kind of like a rattling/thump noise.
Took it to my buddies garage and put it up on the hoist..I can see where the sway bar on the front passenger side is hitting the lower A frame..
not sure of the fix for this yet..but at least I know what it is..

This is my second winter with my HHR and I too have had front end noise problems and several annoying trips to the dealer. Last winter they replaced a couple parts (something with the bushings) and added a rubber piece for noise reduction (sounds like a bandaid to me!). The CS Manager agreed to extend my warranty to this winter given the numerous trips. Well it has made the noise again this winter but not as bad so I never took it in. A good friend inspected my car today for the state inspection and both struts are leaking. Looks like another trip to the dealer. I should have kept my Mitsubishi. I never had it in the shop for anything but maintenance.

I have believed for a long time now that the noise I get from the rear when it is cold is the struts. My dealer said that I should leave the car with them overnight so they can hear it when it is cold (the noise goes away by the time I drive there). I have been negligent, but I have to do it. Have several other problems I want to take care of, but I just dont want to be without a car for a couple of days (even though my wife will let me use hers).
